Automated EMS Calibration using Objective Driveability Assessment and Computer Aided Optimization Methods

Future demands regarding emissions, fuel consumption and driveability lead to complex engine and power train control systems. The calibration of the increasing number of free parameters in the ECU's contradicts the demand for reduced time in the power train development cycle. This paper will focus on the automatic, unmanned closed loop optimization of driveability quality on a high dynamic engine test bed. The collaboration of three advanced methods will be presented: Objective real time driveability assessment, to predict the expected feelings of the buyers of the car Automatic computer assisted variation of ECU parameters on the basis of statistical methods like design of experiments (DoE). Thus data are measured in an automated process allowing an optimization based on models (e.g. neural networks).

An Update on Light Duty Diesel Technologies

Light duty diesel vehicles continue to win recognition and market shares in Europe due to their convincing economy, reliability and driveability features. The diesel boom finds a fresh rationale in the CO2 emission legislation to come, however, the competitiveness of diesel cars may be impaired in future in consequence of the progression of the exhaust emission legislation and its impact on vehicle cost. This paper reviews the technologies currently pursued on the side of the engine and its subsystems, as well as the exhaust gas aftertreatment concepts required to satisfy the European legislation. An integral system approach is suggested, aiming at an optimum match of vehicle design parameters, transmission gear and the engine including aftertreatment elements and control.

Active Path Tracking - A Rapid Method for the Identification of Structure Borne Noise Paths in Vehicle Chassis

The effective identification and control of powertrain structure borne harmonic noise is one key for achieving the desired noise pattern in a vehicle. Much work is being done in this field to refine and develop transfer path analysis techniques suitable for application at each stage of a vehicle development program. For vehicle application, transfer path analysis and source identification techniques are in use today with varying degrees of success and application complexity. Investigation tools which are fast, do not require extensive vehicle dismantling and yet provide reliable answers, are of great value to NVH and sound quality engineers. A novel Active Path Tracking (APT) method has been developed which is fast to apply and offers immediate practical confirmation of the contributions of all identified chassis transmission paths to the vehicle interior.

On-board Optimization of Driveability Character Depending on Driver Style by Using a New Closed Loop Approach

The paper describes a new methodology for a closed loop driving style detection, a vehicle driveability character evaluation and a control unit for an adaptation of the vehicle character according to the driving style. During driving the vehicle character is adapted to the driver, using the potential of modern torque based drive by wire engine control systems of gasoline and diesel engines. The methodology leads to a completely new human - vehicle interaction, the driver creates his own unique vehicle character. The vehicle owner is able to form a mass produced vehicle according to his demands. A typical drawback of globalisation, a loss of identification between owner and product can be avoided by the presented methodology. The basic structure of the evaluation and control strategies are shown as well as objective and subjective results of increased driving pleasure and higher driver identification due to increased sportiness and spontaneity up to 100%.

Simulation of Piston Ring Dynamics and Their Effect on Oil Consumption

The sealing effect of piston rings in reciprocating engines have a major impact on blow-by and lube oil consumption (LOC). The sealing is achieved by the gas forces acting on the top and back side of the rings. In addition, the load in the radial direction is increased by the initial ring tension. Inertia forces arising from the oscillating vertical stroke and shear forces due to the secondary piston movement influence this sealing effect by a reduction in contact pressure. Numerical simulation of the piston and ring dynamics solves this non-linear problem and predicts the interaction between piston secondary motion, axial ring motion, and 2nd land pressure. This paper describes the modeling of the cylinder kit dynamics of a six-cylinder truck diesel engine for several operating conditions and ring modifications. The influence of boundary conditions and adjustment parameters on piston ring motion and gas penetration was investigated.

New Fuel Mass Flow Meter - A Modern and Reliable Approach to Continuous and Accurate Fuel Consumption Measurement

Over the past few years, the fuel mass measurement gained in importance to record the consumed fuel mass and the specific fuel consumption [g/kWh] with high accuracy. Measuring instruments, such as positive displacement meters, methods based on the burette or the Wheatstone bridge mass flow meter measure either the volumetric flow and a temperature-dependant fuel density correction is necessary or they have old technology and therefore poor accuracy and repeatability. A new-generation Coriolis sensor featuring an ideal measurement range for engine test beds but still with flow depending pressure drop has been integrated in a fuel meter to ensure that no influence is given to the engine behaviour for example after engine load change. The new Coriolis meter offers better accuracy and repeatability, gas bubble venting and easy test bed integration. For returnless fuel injection systems the fuel system supplies the fuel pressure.

Key Steps and Methods in the Design and Development of Low Noise Engines

The next generation of automotive engines has to meet 2004 emission limits, ideally with improved fuel economy and with noise emission which is at least 3 dBA below the current status. Using both simulation and experimental analysis these challenging requirements can only be fulfilled by clearly defining all key steps in NVH development and by applying suitable technological methods. The development procedure discussed in this paper is characterised by several aspects: two stage prediction procedure fully integrated in the design process, combustion development with a definite focus on noise, a closed loop between simulation and test bed development and consideration of noise in the calibration of engine and drivetrain management systems. Apart from meeting target noise levels, noise quality is the reference parameter which is continuously evaluated by means of the AVL Annoyance Index.

Despite the increasingly stringent emissions legislation, users and owners of commercial diesel vehicles are continually demanding that each new engine generation is more economical than the previous one. This is especially important for commercial vehicles where the majority of engines are in the 1-2ltr./cyl. class. The demands are being reflected in new engine designs with lower friction and improved structural stiffness, together with fuel systems having increased pressure capability, higher spill rates, injection rate shaping and advanced control features. These fuel system requirements have led to a variety of new fuel injection systems and in the search for increased injection pressure these fuel systems have placed greater demands on the engine, especially in areas such as the cylinder head and fuel system drive, sometimes with adverse effects on the combustion and fuel injection system induced mechanical noise.

Meeting Future Demands for Quieter Commercial Powertrain Systems

Noise legislations and the increasing customer demands determine the NVH-development of modern commercial vehicles. In this paper suitable engineering approaches will be discussed. In order to meet the very stringent legislative requirements of the EEC and some other countries refinement of all vehicle noise sources is required. Cost-effective solutions, however, can only be found with low-noise powertrains, thus being able to avoid excessive noise packages on the vehicle. There is increasing demand, because modular systems should be ready to power a variety of different trucks and busses and allow for easy servicability. With this focus on powertrain noise, the paper discusses and outlines the technological developments required to achieve sufficient noise reduction which aims towards a 1m engine noise level of 93 dBA measured in an acoustic test cell under rated conditions.

Automatic ECU-Calibration - An Alternative to Conventional Methods

Due to increasing complexity of engine electronic systems, there is a demand to handle the often more than 10,000 calibration data automatically. Establishing optimized start of injection and EGR tables of a TC DI Diesel engine by conventional methods takes about two weeks of intensive calibration work. By automatic map calibration, this task can be handled in less than 20 hours automatically, with no staff required during optimization. The benefits of automatic calibration therefore are reduced costs and faster response to any changes in parameters, even with complex multidimensional engine calibration problems. The paper describes the optimization method as well as the experimental work on the test stand that produces the results.
